After working with urethane, I can tell that foam backing is the only way to go. It looks great for display but the second you move, it buckles.

Either way, it's the way i want to do full suits. Foam isn't an option right now.
Have you had any issues with the foam peeling or do you back it with another urethane skin?

I've had one problem in about 10 sets of armor where the final "seal" layer of urethane delaminated from the foam. Luckily it wasnt a big deal as the foam is super adhesive and never [sign in to see URL] the first 3 layers on that set meant it did not affect the piece.

I have realized since it happened that one time for 2 reasons... 1. I must have not been paying attention in an area or two and did not leave the 1 inch gap from the trim line when applying the foam, and 2. when trimming the arm and armpit I went too far compromising the seal between the 3rd urethane layer and the sealer.

Thanks for the insight Jeff, that's interesting stuff. It's something I will look into when the time comes. The foam you use must have very low expansion to have four layers of it. I thought it was just one big layer in there.

In theory then, could you run the armor in a lower shore rubber or at least in thinner layers to make reaching up above the shoulders or leg movements easier/less likely to rip the armor?

It's stuff like this that gets me pumped about this hobby.
